Hey guys, anyone remember this? :)

Things are going well for me, but the BR1 project has been officially retired. It was a tremendous learning experience and I would never regret the time, money, and energy that went into the project, but after years of school and closing in on finishing my Motorsports Engineering degree, I also learned everything I did wrong the first time. I will (of course) finish rebuilding the V12, because I want a V12 in my life no matter whether it's in a car or on an engine stand. Today I just had my last final exam for the year, and I am now studying at Oxford Brookes University in England. Next year will be my last, and as such I was required to either select a thesis/final year project from a list or submit my own. I submitted my own: a design proposal for a modern day "microcar," or really just a very small car that can comfortably seat two 95th percentile males, offer more trunk space than a Smart car/Mini Cooper/ Fiat 500/etc., outperform more than a few sports cars sports, and introduce a new generation to the idea of lightweight, fast, and economical motoring. Meet the BR4.

As a future production model, this project is the development of the prototype. My thesis will likely revolve around crash structure design in ultra-compact city cars. Some performance metrics for the car:

- a variety of motorcycle engines offering from 120-200hp (depending on model), limited slip differential with integrated reverse gearbox
- Tubeframe chassis/ Fiberglass Body prototype
- 1200-1600 lb target weight, maximum 300hp/ton
- 40" tall
- >2m meter wheelbase

I'm working on this as a personal leisure project at the moment; it won't become official schoolwork until next year but I enjoy it and everything I do now will be useful later. Here's where I'm at so far:

- Market research comparing a wide variety of small cars: usability, performance, and consumer market metrics
- Concept designed, basic body style determined after considering several variations, engine layouts, etc. Front engined, rwd hatchback.
- Initial packaging layout completed, powertrain options considered
- Suspension specified (Yes, I am doing my own suspension this time! SLA wishbone front and rear. CAD model is Miata stuff for now to use for dimensioning/packaging)
- Tubeframe chassis designed (Another thing I learned since the BR1: how to properly design a chassis in Solidworks)

That's pretty much where I'm at! Today I focused on chassis stiffness, setting a goal for a deflection force of 20,000 Nm/degree. This value seemed to be about average for many smaller hardtop sports cars. (Convertible models of the same cars are usually only 50-60% as stiff as their hardtop counterpart.). After numerous iterations, torsional stiffness increased from 2400 Nm/deg to just under 29,000 Nm/deg, and weight decreased by ~10 pounds. For reference, a Lamborghini Gallardo has a stiffness of 23,000 Nm/deg, and a BMW-made (the kings of stiff bodies) Mini cooper is rated at 24,500 NM/deg. Porsche Carrera GT is 26,500 Nm/deg. With room to spare for mass reduction, the next step will be fine tuning! I also added a windshield and side glass to the model ;)

Very coo, thanks for the update! Those wheels look pretty similar to the BBS RS you had at the beginning!!

I think the wheels are the only carry-over! And the best part is I already own them from the E28 parts car... so I guess this does actually include some "E28 material" still! :laugh:

I actually have wondered from time to time where things were with this project, so thanks for the update! Too bad the BR1 won't make it to the road, but long live the V12. I've been having similar thoughts about a V12; I've caught myself browsing CL for an e38 or e32 with one in it recently. And I wouldn't even mind having one on an engine stand in the shed.

Your BR4 is pretty cool. Are you sure you couldn't fit a V12 in that? ;)

Thanks man! It's certainly possible that the BR1 is reincarnated later on, as a V12 roadster still sounds like a great idea to me ;) But for now, efforts will be focused on the smaller scale project that is this little car.

Thank you sir! Body is still very crude as I modeled that in Solidworks without the proper technique of modeling surfaces. At some point I will be working on a more sculpted body that is done properly. But you get the basic idea hopefully.

The chassis design is finished! This final design will be as stiff as a modern sports car but with half the overall size. Stiffness is crucial in chassis design because it allows the suspension to act exactly as intended without additional "springs" in the form of bending tubes! I surpassed my goals of 20,000 Nm/deg and a sub 100 kg frame weight. I also moved the A pillars back about 1.5 inches, adjusted mirror placement, trunk dimensions, and started looking at headlight placement (denoted by the white sections on the nose). And now... to build? ;)

It's incredibly difficult to create a half-decent looking body in Solidworks the way I'm doing it (the wrong way because I haven't learned the right way yet), but here is a slightly less visually assaulting idea of what I'm aiming for. I put in a lot of work smoothing out corners and adding some more little details like door handles, headlights, a gas cap, and a dashboard. I'd post more pictures but the internet connection doesn't want to cooperate while I'm on vacation!

What are you confused about? I'm going to have Plexiglas windows on the prototype most likely and they will not have a winder, just a latch at the top to close and slide down for all the way open.

A bunch more parts went into the model tonight as I'm trying to place every large or heavy item to progress on packaging and get an idea of static weight distribution. I'm very pleased with the numbers so far, looking at wet weight estimate of 1267 lbs with a 49:51 F/R weight distribution. Center of gravity is about 15", or 2.5" lower than a Tesla Model S and Ford GT. Tonight I modeled/sourced CAD for a battery, radiator, and various other suspension components... If anyone thinks of anything I missed let me know ;)

Is it one big piece of plexi from A-pillar to C-pillar? Or does it go from A to B with a smaller piece going from B to C?

If A to B? how's it going to slide down inside that door, given the back of the door curves to match fender contour?

It will be 2 pieces, the window will slide up/down and the B-C pillar section will be fixed. As of now its a one dimensional curve so would be possible to do.

Ahh ok I see what you're getting at. The door will likely be longer and cut into the rear wheel fender flare to aid ingress/egress as well as accommodate the full window.

Another two years have passed by but I have a little more to show for it this time around. I graduated from Oxford Brookes University in England last year with a B.S. Motorsport Engineering degree, and I started a car company :) I officially incorporated last March and I have an amazing team of experienced professionals behind me as we work towards a first round of investment beginning next month. Thanks for posting the update; very cool news! I'll be watching with great interest to see how things progress. Interesting to see that you're going electric with it; I don't remember if you'd mentioned that before, but sign me up. Oh wait, I already did that! I'm not in a position to help finance, but make it happen in the US, and definitely be interested! And if you're ever in need of a cold climate guinea pig, look me up. :D

Pretty neat, a couple years ago I got pretty obsessed with car design. Is there a particular reason you're using Solidworks? I know it's decent software but Blender is my go-to choice, it's just so flexible to do exactly what you want. I can try to dig up some old renders of what I've done if you're interested.

At this point, my ultimate dream car would be a twin turbo, dry-sump Toyota 1UZ mid-mounted to a Porsche G50 gearbox, suspension would be mostly borrowed from an MX5, interior would be minimal and driver-focused, construction would obviously be carbon fiber possibly with an aluminum tub underneath. Target weight would be 1800-2000 pounds. No power steering, no traction control, no ABS.

Toughest things to figure out are your windshield and windows. If you're going to use DOT certified safety glass, which I think is a requirement in everything but a kit car, you're going to have to either source it from another common car, or pay up front for some ludicrously expensive tooling. You might have mentioned this but I haven't read your thread in full.

Good luck on your endeavors! If you want a bit of 3d modelling help, I might consider dusting off the ol' computer.
